How do you then protect the inside from corrosion after cutting and welding has removed the coating the electrolytic dipping of the shell applied during manufacture?
IIRC cills rot from the inside out due to condensation and mud/water ingress. Jules

Absolutely I have, and modern cars with arch lines and sill covers are notorious for it.
Unfortunately the MOT test doesn't allow time to remove plastic covers to check these areas, until the rot has spread to a place where it's visible to the MOT tester.
To make matters worse, vehicle manufacturers seldom top coat the areas that will be covered by plastic, leaving just primer to keep the metal sound from salt laden water which often gets under the plastic. Hyundai Ioniq 5 Ultimate. The family car.

Gosh.

I'm gald I took all my plastic cill covers and arch proctors off and sprayed waxoyl in those hidden places. Tried to spray inside the sub frames too - but not that easy. Jules

Here's the structural members inside a Freelander 1 sill (they are called sills, like window sill Wink), you'll notice just how much of the structure has gone, yet the outer sill was likely just covered in mild corrosion.


This type of hidden rust is impossible to spot on a simple inspection, but makes a huge difference to the structural integrity of the body shell. Hyundai Ioniq 5 Ultimate. The family car.

i Have just had my NS rear sill and jacking point repaired by a chap named Tom Hobbs, his work is excellent he makes the panels himself.

Maybe worth dropping him a call or an email and asking will he take on your car, or could he make up some sill's panels for you?

I've found the section in the repair manual for sill (rocker panel in USA) for the Freelander 2.
The sill is replaced as a full section, although I can't see why a salvage part from another vehicle can't be grafted in, as long as it's cut off and welded on as per the manual instructions.

The instructions start on page 2629 of the repair manual. Hyundai Ioniq 5 Ultimate. The family car.
