I have just encountered an issue with the clutch pedal on my 2007 2.2Tdi FL2 .. I depressed the pedal to change down and heard a slight "Crunching sound ( like stepping on a plastic coffee cup ) and the pedal stayed down. I managed to get home and pulled onto the drive and the engine stalled. I lifted the pedal up manually & it now feels fine--However when I press the start button I hear a clonking noise like a relay or similar and the dash lights go out and it does not start . Any ideas what may have happened ?

Hi ! Wow, thanks for the photo. I did hear a crack when the pedal went down, so I could have a broken pedal like you did.

I have now checked out the pedal and the switches and they are all fine. I had a blown fuse that stopped me starting the car.

Generally, if the pedal is sinking and you are losing fluid, it’s the slave cylinder. Sinking and not losing fluid is usually the master cylinder. Past: FL2 TD4 HSE Auto

Hi Steve, Thanks for the response. I am pretty sure I am not losing fluid as A) I cant see any leaks & B) the level in the reservoir is constant & not dropping. SO, Master cylinder seems a likely culprit. It's quite strange the way the pedal gets " sucked" down, and it seems more likely to be a cylinder rather than a total clutch failure -- I hope so as it is likely to be a lot cheaper to fix !

It is not an easy job to change master cylinder clutch |

Hi, Well, Clutch master cylinder replaced and it was a bit of a to do, however could not see any leaks with the old one.

Ah well you'll be in good shape when it's all done. I always agonize over replacing MC and slave when I do a clutch, if money's not tight best to do it all so you just don't have to worry. |

Hi Karl It was the fuse that is integral in the lead from the battery to the starter motor. It needed a total new lead as the fuse is "built in" . I am told that this arrangement is exactly the same as fitted on a Ford Transit, which is not surprising since mt FL is mainly Ford. |

Ah OK thanks. Have managed to get mine started it was a steering lock problem, but good to know in future. They do over complicate things!! Cheers |

Hi Old Barty, my FL has the same issue you have described here. First there was a bit of a quiet rumble/knocking sound low down in the engine/gearbox area at idle (which goes away if I put a bit of pressure on the gearstick), next the clutch pedal not returning at all. I suspect it's an issue with the slave cylinder. I see there are clutch kits available with or without a dual mass flywheel. Could you tell me why someone would fit a new flywheel in addition to the clutch replacement? Could the flywheel be worn or warped at this stage (220K km) perhaps? Thanks! |

The springs in the dual mass flywheel can become loose, allowing the second mass to have too much slop.
